Project Case Study

Garage Subpanel Setup

Deploying a heavy-duty 100-amp secondary distribution unit to power high-draw workshop machinery and Level 2 electric vehicle fast charging safely.

Modern residential garages increasingly function as multipurpose workshops and dedicated charging stations for electric vehicles. In this project, the existing electrical infrastructure was restricted by an aging single-phase supply with insufficient spare capacity. To overcome frequent circuit overload and ensure dependable power delivery, our engineering team engineered and installed a comprehensive 100-amp garage subpanel setup fed directly from the main service entrance.

Heavy Feeder Routing and Enclosure Isolation

The project began by installing four-core high-capacity copper feeder cables routed through heavy-duty rigid conduit beneath the exterior walkway into the garage enclosure. Strict electrical code adherence required keeping neutral and ground buses completely isolated inside the subpanel enclosure to prevent hazardous stray currents across structural grounds. Additionally, a dedicated auxiliary earthing rod was driven outside to stabilize voltage references.

Maintaining full isolation between neutral and ground conductors within detached subpanels guarantees an immediate, low-impedance return path for fault current, safeguarding both equipment and occupants.

Dedicated Branch Feeds and Arc-Fault Integration

Following the structural mounting of the IP-rated enclosure, branch circuits were systematically configured using modern miniature circuit breakers alongside combined Arc Fault Detection Devices (AFDDs) and Type A residual current devices. The new layout establishes complete circuit segregation for heavy equipment:

  • Dedicated 50-Amp 240V supply circuit optimized for Level 2 EV charging equipment.
  • Dual 20-Amp radial circuits supporting bench saws, welders, and heavy-duty workshop tools.
  • Independent 16-Amp lighting and utility ring protected with surge suppression modules.

Comprehensive testing protocols were executed before final sign-off, encompassing insulation resistance measurements, earth fault loop impedance, and tripping time calibration on all protection devices. The subpanel provides generous headroom for prospective energy storage solutions while meeting all municipal inspection requirements.
